The chest pieces were made out of 2, 3, and 6mm craft foam and cardstock+smoothcast resin

Thanks, I'm glad you like em. :D

Hmm, try to plan the proportions very carefully. His body doesn't translate too well to human proportions, which can easily lead to certain pieces looking too big or small. The actual armor pieces aren't very difficult to design though, since they don't have complex curves.

I used 3mm sintra for the body pieces and cardstock+fiberglass+resin+smoothcast for the helmet. It's a time consuming method, but the end product is very durable.
